A thali is the most ambitious delivery order in Indian food service. It’s not one dish — it’s six to ten components, each with different temperatures, textures, viscosities, and packaging requirements, all expected to arrive simultaneously, intact, and in the right condition.
A dal that’s leaked into the rice. A papad that’s gone soggy from steam. A raita that’s spilled across the dry sabzi. A roti that’s compressed and cold. These aren’t edge cases — they’re the default outcome when a thali is packaged without a system.

Why Thali Delivery Is a Packaging Systems Problem
Most delivery packaging guides treat each dish in isolation. Thali delivery requires thinking about the entire order as a system, because the components interact with each other in the bag:
- Hot liquid components (dal, kadhi, rasam) generate steam that condenses on adjacent containers and softens dry components
- Heavy containers (rice, roti stack) compress lighter containers (papad box, raita cup) when stacked
- Oil-rich gravies (paneer, chole) have lower surface tension than water and will breach any imperfect seal
- Temperature-sensitive components (raita, salad) degrade faster when placed adjacent to hot containers
A thali packaging system needs to account for all of these interactions simultaneously. The goal is thermal isolation, liquid containment, and structural integrity — across every component, for the full duration of transit.
Component-by-Component Packaging Guide
1. Rice / Roti / Bread
The starch base of the thali is the heaviest component and the most structurally demanding to package.
- Rice: 500–750 ml PP container with click-lock lid. Fill to 75% maximum — headspace prevents steam compression. Rest 30 seconds before sealing to release initial steam burst.
- Roti / Chapati stack: Insulated foil pouch or double-wall kraft box. The foil pouch retains heat and prevents moisture loss from the roti surface. Never use a plain paper bag — it absorbs moisture from the roti and accelerates cooling.
- Puri / Bhatura: Vented kraft box or paper bag with micro-perforations. Puris need steam to escape or they go limp within minutes. A sealed container is the worst choice for fried bread.
2. Dal / Kadhi / Rasam (Thin Liquid Components)
Thin liquid components are the highest-risk items in a thali order. They have low viscosity, high temperature, and will breach any imperfect seal under transit pressure.
- Use a dedicated 150–200 ml leak-proof container with a click-lock lid for each thin liquid component
- Never share a compartment with any other component — even a 3-compartment container is not suitable for thin liquids like rasam or kadhi
- Fill to 80% maximum — liquid expands slightly when hot and needs headspace
- Seal last, after the liquid has rested 20–30 seconds to reduce internal steam pressure

3. Sabzi / Dry Vegetable Dishes
Dry sabzi (aloo gobi, bhindi, jeera aloo) has a different packaging requirement from gravies. The primary risk is moisture absorption from adjacent steam — not spilling.
- Use a 200–300 ml PP container with a click-lock lid
- Keep physically separated from liquid containers in the bag — steam from hot dal containers will condense on the sabzi container and migrate through any imperfect seal
- For thalis with both a dry sabzi and a gravy sabzi, use separate containers for each — never combine in a 2-compartment box
4. Gravy Sabzi / Paneer / Chole (High-Viscosity Gravies)
High-viscosity gravies are more forgiving than thin liquids but still require proper sealing.
- 200–350 ml PP container with click-lock lid
- Thick gravies (paneer makhani, chole, rajma) can tolerate a 3-compartment container if the lid seals the T-junction correctly — but test before bulk ordering
- Oil-rich gravies (butter-based, coconut-based) have lower surface tension than water — verify the lid seal with an oil-fill test before committing to a supplier
5. Raita / Curd / Salad (Cold Components)
Cold components are the most temperature-sensitive items in a thali. They degrade fastest when placed adjacent to hot containers in a delivery bag.
- 150–200 ml leak-proof container for raita and curd
- Place cold containers on the outer edge of the delivery bag, away from hot containers — never sandwiched between two hot items
- For thalis with a salad component, use a small PLA clear container — the transparency showcases the fresh ingredients and signals quality to the customer
6. Papad / Pickle / Accompaniments
Papad is the most fragile component in a thali and the most commonly damaged in transit.
- Papad: Flat kraft paper sleeve or small rigid box. Never place papad in the same bag compartment as hot liquid containers — the steam will soften it within minutes. Consider sending papad uncooked with a note to microwave for 30 seconds — this is increasingly common among premium thali operators.
- Pickle: 50–75 ml sealed container with click-lock lid. Pickle is oil-rich and will stain and contaminate anything it contacts if it leaks.
- Chutney: 50–75 ml sealed container. Same requirements as pickle.
The Thali Packaging Stack: Assembly Order Matters
How you assemble the delivery bag is as important as the containers you choose. The correct assembly order for a thali delivery bag:
- Bottom layer: Heaviest, most structurally rigid containers (rice, gravy sabzi). These form the stable base.
- Middle layer: Medium-weight containers (dal, dry sabzi, roti box). Positioned so they don’t press on the bottom layer’s lids.
- Top layer / outer edge: Cold components (raita, salad), papad sleeve, pickle and chutney containers. Lightest items, positioned away from heat sources.
- Cutlery: Individually wrapped birchwood set placed on top or in a side pocket.
